Trig,

Did you try exporting out of Final Cut as Master File (not compressed) and then putting that into Compresser?

Trig,

It's been awhile but when I tried to compress and make mp2 and ac3 files in DVDSP4, I usually had problems. Better to get the "heavy lifting" done in Compressor and drag those files into DVDSP4.

Are you exporting a reference movie? try a self-contained movie.
BTW don't baulk at a double layer DVD, the only trick is the layer-break point.
